The corrosion resistance and corrosion behavior of hot-dip Zn-6%Al-0~3%Mg alloy coated steel sheets in cyclic corrosion test were studied fundamentally. Hot-dip Zn-4.5%Al-0.1%Mg and Zn-0.2%Al alloy coated steel sheet were similarly studied for comparison. The corrosion resistance of Zn-6%Al-Mg alloy coated steel sheets is improved with increment of Mg content, remarkable improvement of corrosion resistance is observed at 3% Mg. An extensive study using SEM, XRD, EPMA and electrochemical measurements reveals that most part of the surface of the Zn-6%Al-3%Mg alloy coated layer consists of a fine Zn/Al"/Zn_2Mg ternary eutectic structure. The whole surface of it is covered with the thin layer of zinc chloride hydroxide containing Mg at the early stage of corrosion. This zinc chloride hydroxide containing Mg is protective for the coating layer and so stable that the formation of non-protective zinc carbonate hydroxide and zinc oxide are suppressed for long periods compared with Zn-4.5%Al-0.1%Mg and Zn-0.2%Al. As corrosion proceeded, most part of Mg is taken into the upper Zn corrosion products and finally drained away, while most part of Al remains on the specimens by forming stable zinc aluminum carbonate hydroxide containing Mg for a long duration such as 200 cycles in CCT and suppresses corrosion of the residual coating layer and the steel substrate.
