Novel methods for scalable manufacturing of micro-textured surfaces

The primary objective of surface engineering methods is the creation of component surfaces with novel attributes that enhance product life cycle. It has long been recognized that functional performance of components is strongly determined by surface texture (e.g., form, bearing area, plasticity index). While a number of micro-scale surface texturing techniques have been proposed, conventional protocols are limited to lab-scale studies and are inherently difficult to adapt for high-volume, large surface area component applications. In contrast, micro-scale material removal methods based on superimposed tool modulation offer advantages for overcoming this challenge. In this study, we demonstrate the ability to prescribe micro-scale textures of controlled size and morphology by control of the underlying process parameters. Novel surface textures ranging from protrusions (ribs, fins) to depressions (dimples) are demonstrated and a process framework for their manufacture is presented. A geometric simulation for predicting the resulting textures is developed and the model is calibrated using topographical scans of experimentally produced surfaces. Implications of the novel texturing methods for industrial applications in the biomedical, automotive and aerospace sectors are briefly discussed.
