Making Fired Bricks with Spent Equilibrium Catalyst: A Technical Feasibility Study

The fluid catalytic cracking in an oil refinery uses a catalyst, such as silica-alumina zeolite, to convert heavy hydrocarbons to light hydrocarbons. A small fraction of the catalyst is continually replaced with fresh catalyst to maintain activity. In North America, more than 400 tons of this spent alumino-silicate equilibrium catalyst (e-cat) generated daily are disposed of, primarily in landfills (municipal and on-site facilities). Depending on geographic location and freight charges, the disposal cost can range from US$50 to US$250 per ton. In this study, researchers at the Illinois State Geological Survey chemically characterized the e-cat samples from two sources and compared the results with that of the conventional raw materials for fired bricks making. Also, a lab trial was conducted to make full-size bricks for firing evaluation. The results were optimistic that the fired bricks produced with 20wt% of e-cat show good physical appearance in color and texture, as well as good engineering properties. A further study is recommended to evaluate technical details including their economical and environmental feasibilities.
