The present paper highlights results from the priority program "Cellular Metals" of the Deutsche Forschungsgemeinschaft (DFG SPP 1075). A new powder metallurgical process for the production of regular closed cell metal foam has been developed. Using this new technique various metals and alloys are applicable. Moreover substrate is an important part and expandable polystyrene spheres are used. The technology is based on a spray coating process of polystyrene spheres with a metal powder slurry. In special moulds the cavity between the coated substrate is eliminated by expansion of the polystyrene core and all spheres transform into a polyhedron shaped cell structure. The subsequent heat treatment includes the debinding and sintering. The new regular metal foams are characterised by high homogeneity, due to similarity of the polyhedron cells with homogeneous wall thickness in a very close tolerance. A low structural density down to 0.3 g/cm~3 (for steel) can be achieved. Details of the technology and first estimations of the mechanical properties of this cellular structure will be presented.
