Numerical model of unidirectional CFRP in machining: Development of an amended friction model

The difficulty of unidirectional carbon fiber-reinforced polymer (CFRP) machining is one of the main reasons for its limited application. Substantial studies have demonstrated that numerical simulation models can investigate material removal mechanisms from a microscopic perspective to solve machining difficulties. However, most published numerical simulations assumed that the friction coefficient was a constant value, which was true in simplified models, but not completely consistent with reality. To fill this gap, an amended friction model for calculating the tool-CFRP tangential contact was proposed for the numerical model of orthogonal cutting. Simultaneously, an experimental method for establishing friction model was provided, and a verification experiment to prove the correctness of the model was conducted. The results show the following: (i) in tool-CFRP tangential contact, the relationship between the normal force and friction coefficient is nonlinear, and the friction coefficient is not a constant value, (ii) the results of the numerical model with the amended friction model significantly improve in terms of predicted cutting and thrust forces, and chip formation compared with the conventional numerical model, and (iii) two zones of chip formation are discussed (i.e., splash state and accumulation).
