It never missed a beat until the altimeter in the little red-and-white Cessna 172 passed through 250 feet AGL. With a sudden loss in climb performance, the freshly overhauled Lycoming O-320-E2D spit and sputtered, giving up the effort with a final backfire and a wheezing cough. The engine failure was traced to improper intake valve guide selection. At the overhaul of the "straight valve" cylinders, the longer, "angle valve" intake guides were inadvertently used. While both are made of the same material and look virtually the same, the "angle valve" guide is longer by about 0.247 inch. This by itself is significant enough, but key is the operation of the engine with these guides installed. Standard mag and leak checks proved satisfactory and even engine ground-running at full power was normal. It wasn't until the engine reached 2550 rpm (with the forward motion of the aircraft) that the valve spring retainer keys began hitting the top of the guides.
