Analysis of spot-weld fatigue problems is usually conducted using a so-called structural-stress approach (Rupp A, Storzel K, Grubisic V. Computer aided dimensioning of spot-welded automotive structures. SAF Technical Paper 950711, 1995, and others). However, this approach is not able to explain the observed sheet thickness (t) effect, which is also well known in seam welded joints. whereby fatigue lives are shorter in sheets of greater thickness when the structural stress is kept constant. The present paper develops a fracture-mechanics approach which takes advantage of the fact that the initial, uncracked weld can be modelled as a body containing a crack (after Radaj (Radaj D. Stress singularity, notch stress and structural stress at spot-welded joints. Engineering Fracture Mechanics 1989;34(2):495-506.) and Cooper (Cooper JF. Fatigue of spot-welds. Ph.D. thesis. Cambridge University, 1986.)], allowing the Paris law to be used from the first cycle.
