Friction stir processing (FSP) was carried out on a thermally sprayed WC-12Co layer. FSP successfully modified the WC-12Co layer and improved the bonding strength between the layer and the M2 tool steel substrate. FSP increased the hardness of the WC-12Co layer from 550-1200 HV to 1700-2000 HV. The hardness increase was mainly derived from the densification of the cemented carbide layer. FSP at a forging load of 14.7 kN significantly increased the bonding strength between WC-12Co and M2 tool steel. The FSP condition suppressed the growth of brittle η phase on the interface. Although FSP at a forging load of 19.6 kN densified throughout the layer, the improvement of the bonding strength was limited due to formation of η phase on the bonding interface.
