Effects of Hf Predeposition on the Morphology of an Aluminide Coating Produced on Single Crystal Ni Superalloy by Chemical Vapor Deposition

The (100) surface of a single crystal Ni superalloy was exposed to HfCl_4 and H_2 at 1150 °C in a hot-wall chemical vapor deposition (CVD) reactor. The Hf deposition step was immediately followed by aluminizing the alloy surface in the same reactor using AlCl_3 and H_2. The effects of the Hf predeposition step on the development of coating microstructure were examined. Without Hf predeposition, the aluminide coating formed after 20 min of aluminizing was continuous and its microstructure was distinctly columnar. But, with 0.5 to 30 min of Hf predeposition, the aluminide coating layer became thinner and no longer continuous. Also, the coating surface became topologically irregular and compositionally segregated. It appeared that the predeposited layer of Hf (or Hf-rich phases) on the alloy surface acted as a diffusion barrier for the outward diffusion of Ni required to form a continuous β-NiAl layer. Morphological changes observed with increasing the Hf predeposition time were discussed in the context of this diffusion barrier phenomenon.
