The reliable and stable operation of a blast furnace allows for a longer campaign life therefore increasing the total utilization of the furnace for production of hot metal. Careful monitoring of refractory wear and the implementation of proactive mitigating measures can allow for blast furnaces to confidently push past originally scheduled reline dates. JSW and Hatch implanted a systematic approach utilizing acousto ultrasonic-echo (AU-E) to monitor the condition of the BF#3 refractory lining at the Vijayanagar Works site owned by JSW. Testing revealed problematic areas within the furnace refractory lining, the development of the elephant foot phenomenon, refractory wear rates, extent of the accretion layer, and the location of cracks and anomalies. A mitigation plan was developed that included the improvement in coke quality, periodical washing of staves, the addition of titania, and increased grouting in specific areas. The periodic measurements indicated that the proactive mitigations taken had been very effective and so the reline date of the BF#3 was deferred to increase total furnace utilization.
