In power plant monitoring where high-value assets such as boilers and turbines receive priority resources, smaller equipment such as air preheaters and pumps can be overlooked or even neglected. However, when problems on small equipment cascade into larger failures, they can trigger a major loss of Megawatt hours, increasing the op-gap and costing significant company dollars through operational losses and maintenance costs. A commercially available solution (SmartSignal Corp., Lisle, IL) uses similarity-based modeling, an advanced pattern recognition technology, to provide real-time monitoring that gives early warning of impending equipment failures and process upsets. The automated system directs the analyst's attention to abnormally behaving equipment sensors, requiring the analyst to review a small fraction of the total number of signals being monitored. This method of exception-based monitoring is becoming increasingly more necessary as growing plant instrumentation creates a need for analysts to extract useful and actionable information out of volumes of available data. In addition, early warning of equipment problems allows time for diagnosis and repair in a proactive manner, avoiding further equipment degradation and catastrophic failures. The result is an improved method for avoiding unscheduled plant shutdowns using minimal effort. This paper discusses the monitoring methods, data results, early warning of failure, the business use case, financial benefits, and how the solution can be expanded across a fleet of power plants.
