Thermostatic bimetals are cold rolled strips that are made by cladding two or more alloys that have different rates of thermal expansion and bend in a defined way when heated under current load. The layer that develops the largest thermal expansion when heated is called the high expansion side or HES and the side that develops the lowest thermal expansion is called the low expansion side or LES. Bimetals are extensively used in low voltage circuit breakers and deflect in a predictive way when the amount of heat generated exceeds the current rating of the breaker. Both sides of the bimetal are resistance welded. One side is welded to the load connection terminal and the other side is welded to a braid. The quality of welding affects the deflection of the bimetal which in turn affects how fast the breaker trips under current overload conditions. This study will correlate the quality of the bimetal weld joint to the performance of the breaker under current overload conditions. The quality of the weld was analyzed using metallographic techniques, microhardness testing, and electron microscopy.
