Since the end of 1980s large-size payload fairings for LV Proton made of composite materials are used in Khrunichev Space Center. A carbon-fiber reinforced plastic (CFRP) payload fairing (PLF) 13m long and 4.35m over was developed for the Proton-M LV with its Breeze-M upper stage. The maiden flight of that PLF took place in 1999. Since that time the payload fairing structure has been improved more than once. Due to the use of new composite material types it became possible to reduce the payload fairing mass from 3000 kg to 2000 kg with the PLF length increased from 13 m to 15m. Methods to resolve the problem of mass reduction for a large-scale payload fairing of a three-layer structure with CFRP skins are examined. The main way of decreasing the PLF case mass is by applying up-to-date high strength carbonic fibers with a high elastic modulus. A problem of optimization of the PLF three-layer structure is examined. The second way is to reduce the density of the honeycomb core; the third way is to reduce the mass of glues and filling compositions. Tests of specimen, units or full-scale structures were conducted at every stage of the PLF mass reduction.
