Many industrial applications refer to brushless DC motors used at their potential limits. Two cases related to the motor configuration lead to high possible losses and consequently to the necessary knowledge of the thermal behavior of the motor. Referring to the motor synchronous frequency given by f_s = p * n : the first case corresponds to a relative low speed, but a high number of pole pairs (those motors generally produce a high torque and are used in direct drive applications); the second case to a low number of pole pairs, but a high speed. The iron losses are a key issue since the considered frequencies are over the usual range of the known field of magnetic material vendor characteristics. Furthermore, the excitation flux introduces high harmonic frequencies. This paper considers a motor with a high number of slots and poles. The iron losses are determined using both, a lumped magnetic scheme and 2D finite element method. A lumped thermal scheme of the motor is presented and compared to thermal 3D finite element method. Typical results and measurements are presented.
