Hybrid Friction Diffusion Bonding (HFDB) is a novel solid state joining process, which allows to bond sheets or tubes to a substrate without melting the workpieces. Bonding is achieved by frictional heating, plastic deformation and diffusion across the components' interface, induced by a non-consumable rotating tool, through which a defined force is applied onto the joining partners. HFDB was primarily developed for the joining of thin sheets, but a variation of the process is employed for the joining of tube to tube sheets in Aluminium coil wound heat exchangers (CWHE). In the work at hand, the CWHE HFDB process parameters were varied in order to define a process window within which high quality joints are obtained. Gas leak tightness tests and pull out tensile tests were carried out, in addition to microstructural analysis of the joined 5000 series Aluminium alloys. All joined samples passed leak tightness tests. Tensile properties above 80% of the base material strength were reached and ductile fractures occurred in the heat affected (HAZ) zone within the tubes. The results demonstrate that the HFDB process is robust and reproducible and has the potential to replace conventional fusion welding methods in the manufacturing of Aluminium coild wound heat exchangers as a faster and automatable process.
