Despite great advances in casting, with MMC components being produced near to their final profile, the subsequent cutting operations are of considerable economic importance. In order for these materials to be machined successfully, all the variables involved in the process, i.e. the material, the machining operation, tool, tool material and machining parameters, must be combined with each other to optimum effect. The production of axle-mounted brake discs made of the Al/SiC composite in the Berlin plant of Knorr-Bremse has shown that for the turning and boring of these workpieces PCD tools achieve the best results in terms of tool life and machining quality. In combination with medium cutting speeds (200-500 m/min) and relatively high feeds (0.2-0.7 mm/rev), economic manufacture of the abrasive and wear-resistant material can be guaranteed. In view of the great potential that this material offers for use in rail-mounted vehicles, because of its properties, this successful machining strategy is critical.
