Direct Synthesis of SIALON Powder in a Plasma Reactor

The objective of Phase I was to utilize plasma synthesis to produce high purity fine particle SiAlON powder, and to fabricate and evaluate the mechanical properties of ceramics produced from this powder. Two processes were developed and optimized to produce SiAlONS in relatively large quantities. The first process is based on the carbothermic nitridation of silicon and aluminum starting raw materials. The process was optimized: (1) to produce submicron (0.63 micrometers) SiAlON powder, and (2) to produce large diameter (about 2.5 micrometers) VLS SiAlON whiskers. The second process is based on the novel combination of RF plasma and dc cathodic arc plasma processes. Using a unique reactor design, containing the combined plasmas, a high desirable ultrafine (0.15 micrometers) SiAlON powder was produced.
