The sponsor, Delphi Energy & Chassis Systems Corporation of Kettering, Ohio, currently uses an automatic Gas Metal Arc Welding (GMAW) process to perform a circumferential weld between a UNS 1018 pinch bolt and an ASTM A512 tube to fabricate an MR Damper. The MR Damper is a shock absorber specially designed to react with altering terrains; it is currently used in the Cadillac SRX and the Chevrolet Corvette. Weldability issues caused from using GMAW were the sponsor's primary motivation for the seeking an alternative welding process. This project addressed these concerns by determining that the Delphi-patented solid-state resistance welding process, known as Delphi Deformation Resistance Welding (DDRW), was able to weld the pinch bolt to the tube. A Robust Engineering study was performed to determine the optimal operating parameters for the DDRW process of welding the MR Damper. Delphi Energy & Chassis Systems currently uses an automatic Gas Metal Arc Welding (GMAW) process to make a circumferential weld joining an ASTM A512 tube with UNS 1018 pinch bolt to form a part called a Magnetic Ride (MR) Damper, as shown in Figure 1. The MR Damper is specifically used in the Chevrolet Corvette and the Cadillac SRX. It operates by encapsulating a fluid specially designed to be altered by an electromagnetic field. The fluid is alterable with regards to its viscosity, which determines the dampening characteristics of the shock absorbers. These adjustments are desired for the suspension components to enable a smooth, comfortable ride. This report focuses on the question of whether the MR Damper could be welded using Delphi Deformation Resistance Welding (DDRW). According to the sponsor, past experience has shown that DDRW produces welds with negligible to no occurrence of leaks.
