The automotive door is a very important structure in car design. It may seem like an easy structure to design, but actually, it takes a great effort from designers and CAE'S to have an excellent door that meets all design criteria. It is a complicated structure and needs 100% effort from all parties to create a perfect door. Due to the nature of the doors and its function, it is imperative to have easy in and out of the vehicle for occupants and cargo (ingress and egress). It is necessary to have a good seal against noise and water leaks and give a good protection during side crash. The complexity of the door is due its repetitive use and due its formations of many movable parts such as hinges, check links, regulators, glass guiding system, latches and handles. It also has different materials and different components such as mild steel, high strength steel, rubber, glass, motors, speakers, trims, etc.... The objective of this report is to list some of the most critical issues that effect door design and its function. Also focus on some of the components such as window frame, bath tub, check link, hinges, inner panel, spot welds and notches. Following this guide line will lead to a better door design, increase safety and have better structural door and increase structural design efficiency. A better structural performance door can lead to mass saving. The following recommendations and results are based on my previous experience with actual tests and data collected from many actual vehicles and analyzed using parametric studies. All lessons learned here apply to door-in-white assemblies (sheet metal) including spot welds and hardware. The following components or function are discussed in details with more illustration.
